In the context of decarbonization of aluminum cast houses, measures to reduce energy consumption for heating and fuel switching, with the associated impact of these actions on process emissions and the quality of the resulting metal, are on top of the list of aspects under evaluation by leading production companies and technology providers worldwide. Important options being compared for heating systems at this scale are oxy-gas, oxy-hydrogen, and electric plasma torches. In that context, this paper presents results of a test campaign launched with the aim to validate previous simulation models that pointed as plasma torches as a good replacement to fossil-fuel burners, including the effect on dross formation and magnesium loss in a 5000 series alloy, hence proving feasibility of the concept for both retrofit of existing furnaces and for new designs.

Direct electrification via plasma torches is the most efficient solution for decarbonizing high-temperature industrial processes. This applies to the production of aluminum, glass, cement, iron ore, steel and ceramics.

At PyroGenesis Canada Inc. / PyroGense Canada inc. we are addressing ~17% of the worlds fossil fuel use, primarily by replacing polluting gas burners across those sectors with our emissions-free electric plasma torches.

Plasma torches are an environmental technology first and foremost, but will ultimately usurp the status quo of fossil fuel combustion as they are capable of reducing operating costs and improving overall process efficiency. Environmental technologies that simultaneously reduce costs will naturally achieve widespread adoption first.

My colleague Juan E. Salazar, P.Eng. will be presenting our results in the application of plasma torches in aluminum melting furnaces at TMS 2024. If you are an aluminum producer interested in decarbonization and furnace efficiency improvement, we hope to see you there.
